When integrating, one must ensure the required FOV for the application is achieved by selecting an appropriate lens focal length for the sensor size.

Equally important, the optical stack (any protective cover or filter) should not restrict the FOV. For instance, if a filter or cover glass is too small or placed too far from the lens, it could clip the outer rays and reduce the effective field. Typically, optical designers will specify a required clear aperture for any window or filter in front of the sensor, to accommodate the chief rays at the edge of the FOV. The packaging engineer should confirm that the cover glass or filter size is sufficient to avoid vignetting at the widest field angle. They must take into account transitions through the various media and their effect on refraction.
Additionally, very wide FOV systems (like fisheye lenses) have rays coming in at extremely shallow angles relative to the sensor plane; this can exacerbate CRA issues and also demand very precise edge sealing to avoid light leaks around the sensor. In summary, achieving the desired FOV involves matching sensor format and lens focal length, and then ensuring nothing in the package geometry unintentionally crops the field.
Image Circle Diameter
The lens’s image circle is the diameter of the area in the image plane where the lens produces an image with acceptable illumination and sharpness. This must at least cover the sensor’s diagonal dimension. If the sensor lies outside the lens’s image circle, the corners will be dark (vignetting) or unfocused. Lens manufacturers often quote a nominal image circle corresponding to say 50% relative illumination at the edge, but the usable image can extend a bit beyond that.
A common definition of “true” image circle is the diameter at which the lens’s relative illumination falls to 10%. Designers should ensure the sensor diagonal is comfortably inside the 100%–10% illumination zone of the lens. In other words, choose a lens specified for at least the sensor size or larger. Using a lens with a much larger image circle than the sensor is optically fine (it may even improve corner performance since the sensor only sees the well-illuminated central portion), though it can make the module larger than necessary.

Using a lens with too small of an image circle will definitely cause dark, blurry corners – something to avoid in any quality design. As a rule of thumb, check that the lens format (1/4”, 1/2”, etc.) is equal to or larger than the sensor format, to ensure coverage of the sensor. If a lens’s image circle is only equal to the sensor diagonal, leaving a little design margin is wise to account for assembly tolerances and “true” image circle being slightly larger than nominal.
Back Focal Length (BFL)
Back focal length is the distance from the last optical surface of the lens to the focal plane (the sensor) when the lens is focused at infinity. In practical terms, it’s how far behind the lens the sensor needs to be positioned to achieve focus. Integrating a sensor with a lens requires that the package or housing sets this distance accurately. If the sensor is even one micron off the correct BFL, the image may be defocused. Maintaining the correct sensor-to-lens spacing is thus a top priority in packaging.

Lenses often come with a mechanical barrel or holder that seats onto the sensor package or PCB; shims or precision mounts might be used to dial in the exact spacing. In active autofocus systems, this distance is adjustable, but in fixed-focus modules (common for compact devices), the BFL must be fixed to tight tolerances (often within ±10 µm). Packaging engineers must consider the stack-up of sensor package height, any cover glass thickness (which can optically add to focal distance if between lens and sensor), and adhesive thickness. The goal is to set the sensor at the lens’s focal plane for the intended object distance (usually infinity focus for cameras).
Additionally, the sensor must be mounted parallel to the lens (minimizing tilt) to keep the entire field in focus. BFL constraints also influence lens selection – for example, some wide-angle lenses have very short BFLs to achieve a low profile, which may necessitate wafer-level packages or placing the sensor die very close to lens elements. Always verify that the sensor package and any cover glass can accommodate the required BFL from the chosen lens design.
Chief Ray Angle (CRA)
The chief ray angle is the angle between the lens’s principal optical axis and the chief ray (the ray going through the center of the aperture stop) that strikes the sensor. For off-center pixels, light comes in at an angle – and as cameras get thinner, lenses bend light more aggressively, leading to larger CRA values (smartphone camera sensors often see CRA ~25–30° or more).
Why is CRA critical? Modern image sensors have micro-lenses atop each pixel that funnel light into the photodiode; these micro-lenses are optimized for a certain range of incident angles. If the lens’s CRA is too large for what the sensor can accept, the peripheral pixels may suffer vignetting (darkening) or color shifts because light misses or only partially hits the photodiodes. It is therefore essential to match the lens CRA to the sensor’s designed CRA. Sensor and lens datasheets usually specify CRA. A mismatch – for example, using a lens with very high chief ray angles on a sensor not designed for it – can cause image shading and blur at the corners.
Low-profile lenses (short focal length, very thin) inherently have high CRA because a low total track length forces steeper light angles; optical designers find it hard to force a low-CRA design in a very thin module. In practice, sensor manufacturers sometimes customize micro-lens placement (shifting them off-center) for high-volume customers to accommodate extreme CRA. For most projects, however, engineers must pick a lens that stays within the CRA that the sensor can handle. Filter Selection and Placement

This compensates for small sensor placement or lens machining errors. Active alignment equipment can adjust multiple axes (e.g., tip, tilt, focus, and lateral centering) with micron precision. Thus, consider incorporating adjustability into the design or specify tight fabrication tolerances for any one-shot assembled parts. Humidity and Fogging Mitigation
Environmental sealing is crucial for optical packaging because even minimal fog or condensation can ruin an optical sensor’s function. There are a few strategies to handle humidity: fully sealed systems, vented systems, and use of desiccants or hydrophobic coatings.
A sealed optical module typically has a perimeter seal (like an adhesive or gasket) around the sensor and lens interface, making the interior an enclosed cavity. This can keep dust and moisture out – but if moisture does get trapped inside during assembly, it can condense later. Therefore, sealed modules are often assembled in controlled low-humidity conditions, sometimes with a nitrogen or dry air purge.
High-end camera modules might even be hermetically sealed, though most use an epoxy or silicone perimeter seal, which is not 100% hermetic but still very effective. To combat residual moisture, tiny desiccant packs or tablets are sometimes placed inside larger optical housings (common in security and automotive cameras). These absorb moisture over the product's life. However, studies have found that relying solely on desiccants may be less effective than other methods in the long run.
Vented designs take a different approach: instead of completely sealing, they allow the enclosure to breathe through a membrane or vent that blocks liquid water and particles but lets water vapor escape. Also be mindful of chemical compatibility – certain epoxies or outgassing from one component can fog a polycarbonate lens or leave residue on a sensor. For example, the sensor might be mounted on the PCB within ±20 µm of nominal center position; the lens barrel might have ±10 µm play in its attachment; the focus distance might vary ±30 µm due to adhesive thickness variation. When summed up (worst-case or statistically), do these still keep the lens focus within the depth of field and the image centered within an acceptable range? If not, you may need tighter part specs or an adjustment step in assembly.
